Here's my question, front panel seems a little thin for me to be drilling mounting screws into it... I'm going to double baffle, should I worry about it?

Wow that's close!

Are you going with a recessed design?

there will be 1 front panel over that for the double baffle, not recessed design. So, could I make that a little smaller diameter of a cut since the sub will be mounted 3/4" infront of that on the front baffle? Know what I'm sayin?

Even if you could do that it looks like the sub's frame will extend past the edge of the box. Will it?

Is that the exact cutout for the sub?

that front inside panel is 14.5" tall, the one going over it will be 16" tall. Fi's site says "Sub OD: 15.625' Cut ID: 14.125'"
So I think I'll just barely make it...
Black - bottom and sides and such
Red - inside baffle - Will rest on the bottom
Green - outside baffle - will cover the entire front

Go with the outside baffle and don't spray bedliner in the port because it could result in turbulence and chuffing.

I guess I'm slow :-( I don't really understand the exact question?
If the baffle with about 1/4 inch on either side is just to flush mount it then don't worry about it- it should be fine as long as your cuts are good. I always screw/nail/glue the baffles together throughout.
